Designing and packaging of plastic parts for sliding arm rest using catia v5 ford environment. The project involves designing injection moulded parts using section book and previous models as reference. Different Plastic fixation concepts were proposed and enough clearances provided for static and dynamic conditions of sliding arm rest. Tooling aspets were also considered.

Designing of Rear panels for 3 car variants of centre console. Common fixation methods satisfying tooling requirements were proposed for all the 3 panels. The fixations were modelled using catia-Power copy feature.

Final Modification of the IP panels based on the tooling. Detailed comparison study of the old and newer models was conducted using DMU space analysis, before delivering the parts to the client.
Design and Development of Exterior Panels, Interior Panels, IP, Door and Rear Hatch Surrounding
Client: Reva Car Corporation

Exterior and Interior DTS
Change the panels as per the DTS Analysis (Design Tolerance and Stack up) for all the exteriors and Interior trims viz., Front Bumper, Fender, Bonnet, Cowl, Body side panel, Door Outer panel, rear bumper, roof, Green House Assembly(Interior trims),Chassis.
The Front-Aft, Up-down, Cross car section were taken and gaps were measured and a detailed section book was created. It was decided to have Static clearance of 3-4 mm gaps and dynamic clearance of 6mm gap with respect to the surrounding panels / parts in consultation with the styling department and Assembly stack up analysis.
Later, the Trim lines of the exterior panels were fine tuned to achieve the desired uniform gaps / clearance.
Locators for exterior panels:
The concept of having locators on exterior panels was discussed for error free assembly. The feasibility study of locator position and arresting of degrees of freedom of exterior panels was carried out using Product assembly. Later, the locator positions were commonised between the adjacent panels. A proper assembly process along with locators was sequenced and validated in the Proto-shop.
Body Sealing Concepts:
The car was tested in harsh climates of Sweden. It was seen the snow packs itself in-between the exterior panels and chassis. A proper body sealing was necessary. Different body sealing concepts were proposed without affecting the exterior appearance, assembly sequence, manufacturability, etc.
Front Grill:
The concept of Grill was modelled with Bumper surface and DXF Pattern as reference. The grill fixations, logo placement, effective gap for dust accumulation were incorporated and discussed. After approval, the model was finetuned for injection moulding with proper draft, parting lines and fixations.
Door
Study the existing problems of the door and figure out a feasible study.
Find optimum Hinge axis without changing the Hinge design.
Change the Door-fender trim line for static and dynamic requirements
Feasibility study of having 2 bulb seals on the door LFI section.
Weight reduction of door by taking side impact results into consideration.
Modify the Door inner trim based on LFI (Door inner panel) Changes.

Create master sections by taking the existing IP Assembly as reference for helping the styling to build a new IP A-Class surface by giving prominence to ergonomics and HVAC requirements.
